Avocet Battery Materials: Why Flyweight Lead Tabs Matter for Aviation Batteries

Mar 12, 2026

Weight is one of the most critical design constraints in aviation. Every gram saved contributes to improved efficiency, extended range, and greater operational flexibility. As electrified aviation continues to evolve, from electric aircraft to advanced UAVs and eVTOL platforms, battery system weight has become an important factor in overall aircraft performance.

At Avocet Battery Materials, we have focused on addressing this challenge through the development of Flyweight, our bimetallic lead tab designed specifically for pouch cell batteries.

Why Battery Tab Weight Matters in Aviation

In high-performance battery systems, components that may seem small at first, such as battery tabs, are multiplied across hundreds or even thousands of cells.

The cumulative weight impact can be significant.

Traditional anode tabs are typically made entirely from copper. While copper provides excellent conductivity, it also adds unnecessary weight when used across large battery packs. For aviation applications where energy density and payload efficiency are closely linked, reducing this weight becomes extremely valuable.

This is where Flyweight makes a measurable difference.

How Flyweight Works

Flyweight replaces most of the copper found in a conventional tab with aluminium while maintaining copper where it is required for electrical connection within the cell stack.

This bimetallic approach allows us to maintain the necessary electrical performance while significantly reducing the overall mass of the tab. The result is a lighter component that still integrates effectively into pouch cell manufacturing and module assembly.

Because Avocet Battery Materials manufactures these tabs with precise control over the copper-to-aluminium ratio, the design can be adapted to meet the requirements of different battery architectures and performance targets.

The Aviation Impact

When weight savings are applied across an entire battery pack, the results can become substantial. In some aviation analyses, the cumulative reduction achieved with Flyweight tabs translates into enough weight savings to allow an aircraft to fly the equivalent of 14 circumnavigations of the Earth over its operational life.

For aircraft developers and battery system designers, this illustrates how incremental improvements at the component level can lead to meaningful gains in overall system performance.

Supporting Electrified Flight

As the aviation sector continues exploring electrification, whether through hybrid aircraft, eVTOL platforms, or long-range UAVs, battery component optimisation will remain an important part of the engineering process.

At Avocet Battery Materials, we work with customers to develop lightweight pouch cell tab solutions that align with their specific battery design requirements. Flyweight represents one example of how material engineering can contribute to the broader challenge of making electric aviation more practical and efficient.
